quick question if i may....

local factory have added a generator room, by way of an outbuilding close but not actually attached to the main building, plan is to extend local fire alarm zone into it, does it HAVE to have its own zone on the alarm? I know it would be ideal but they only have a four zone system (non addressable) and all four zones are in use.

Yes it should be it's own zone, if it's a conventional system then use a second panel
And link back to existing panel with 2 four cores to monitor fire and fault each way.
 
The only way forward here is to change the panel for 6/8 zones, as the existing panel does not have a spare zone to link back to, so cannot be identified. This is fairly straight forward, and inexpensive job.
